Cast Iron Sewer Pipe Repair

Cast iron corrodes by losing its metal and keeping its shape: graphite in gray iron is cathodic to the iron matrix, so an electrolyte leaches the iron out, leaving a porous mass of graphite flakes, dense and adherent enough that severely corroded pipe has held pressure in tests with the wall penetrated. A buried run can look like pipe while part of its wall is graphite.

Common Causes

How iron fails:

  • Graphitic corrosion. Selective leaching of the iron matrix, slow and long-term, leaving graphite in the shape of pipe. Testing a sample can tell how much strength remains.
  • Sulfide attack above the flow line. Sulfate-reducing bacteria in the slime layer make hydrogen sulfide; on the non-submerged pipe surfaces aerobic bacteria oxidize it to sulfuric acid, which attacks iron. Condensing sulfide deteriorates the top of the pipe.
  • Wall loss along the bottom. The invert worn through, channelling in plumber's jargon. The camera codes it as missing wall or a hole with soil visible; the repair treats it as wall loss whatever wore it.
  • Joints: lead, gaskets, couplings. Hub-and-spigot iron (ASTM A74) seals with a compression gasket or with oakum and molten lead caulked in the hub; hubless iron (ASTM A888 or CISPI 301) relies on a coupling over plain ends. Any can seep, offset or separate.

How a Plumber Diagnoses the Problem

How the verdict gets settled:

  • Camera, coded and graded. PACP grades by code: a longitudinal crack not visibly open is grade 2, a fracture 3, displaced pieces 4, soil or void behind the wall 5. NASSCO says the grade alone cannot decide repair versus replacement.
  • The ladder, read from footage. Spot repair is for isolated or severe problems in a short portion of a lateral; EPA says it is not the approach for multiple defects. NASSCO's matrix lets lining consider a host clear of collapse and of cross-section loss over 40 percent, and sends a host too far gone to bursting.
  • Repair judged in the hole. Open-cut spot repair excavates the defective section and installs new pipe with proper seals to the existing lateral. Since corroded iron can hold pressure with the wall penetrated, cut ends land where exposed iron is sound metal, not at the footage mark.

What the repair includes, and what writes the number:

  • The transition to plastic. In the 2021 IPC as carried in the 2022 Connecticut State Building Code, a joint between different piping materials is a compression or mechanical-sealing joint to ASTM C1173, C1460 or C1461. Cast iron and Schedule 40 PVC differ in outside diameter, so the buried splice is an ASTM C1173 coupling sized cast-iron-to-IPS, not a plain no-hub coupling.
  • Water test, inspection, then backfill. Texas's 2021 IPC tests a gravity sewer at a ten-foot head of water for fifteen minutes; Charlotte Pipe's manual prohibits testing cast iron with compressed air. Maryland's 2024 Plumbing Code puts the underground inspection before any backfill.
  • What writes the number. Depth and what sits above the section; how much of the run the footage condemns, since a second and third bad length push toward lining or replacing the whole run; transition fittings; permit and inspection.

Frequently Asked Questions

Can a bad section of cast iron be replaced with PVC?

Yes, the routine splice: failed length out, PVC in, joined at a listed transition coupling. New Jersey's 2021 plumbing subcode splits those by location: ASTM C1173 underground only, ASTM C1460 above ground only.

Is a repair sleeve or epoxy patch a fix for corroded iron?

EPA places grouting and epoxy injection with sealing leaking joints, small holes and radial cracks in otherwise structurally sound pipe. Missing wall gets new pipe and listed couplings; a sleeve over graphite has nothing sound to hold.

When does one bad section of cast iron stop being a repair job?

When defects stop being countable: EPA's multiple defects in one lateral, with NASSCO's caution that no camera grade decides it alone. A host that kept its shape is a lining conversation; iron thin along the run, a replacement one.

Does corrosion come back after the repair?

Not in the new plastic section. The iron on either side keeps its chemistry: graphitic leaching continues, and sulfide attack continues where the sewer gas persists. The scoping footage graded that iron, so the next section is expected, not discovered.

Does a sectional sewer repair need a permit?

In the 2021 IPC as adopted in Texas, leak stopping and stoppage clearing are permit-exempt only if no pipe is replaced or rearranged; a cut-out section needs a permit. Local amendments vary.
